TASK 3: PROCESS MODELING OF C/C COMPOSITES THIS TASK AIMS TO UNDERSTAND THE FUNDAMENTAL MECHANISMS OF RESIDUAL STRESS FORMATION AND PYROLYSISINDUCED RESIDUAL STRESS IN C/C COMPOSITE MATERIALS FOR HIGH-TEMPERATURE AND HIGH-STRENGTH APPLICATIONS THROUGH EXPERIMENTALLY VALIDATED PROCESS MODELING. A NOVEL MULTIPHYSICS AND MULTISCALE FRAMEWORK BASED ON DATA-DRIVEN FLOW MODELS AND CONTINUUM MECHANICS APPROACHES IS USED TO VIRTUALLY REPRODUCE THE COMPOSITES MANUFACTURING, RESIDUAL STRESS BUILD-UP, AND PREDICT MECHANICAL PERFORMANCE (TASK 3.1, PROCESS MODELING FRAMEWORK SET-UP). THE INFUSION OF THE C/C PRECURSOR IS VIRTUALLY REPRODUCED THROUGH DATA-DRIVEN FLOW SIMULATIONS, FE MODELING OF THERMAL MISMATCHES, TEMPERATURE GRADIENTS, AND CHEMICAL REACTIONS DURING CURING AND THROUGHOUT THE PYROLYSIS CYCLES. RESIDUAL STRESS BUILD-UP IS PREDICTED ACROSS TWO CHARACTERISTIC LENGTH SCALES, AT THE MICRO (TASK 3.2, MINI-COMPOSITES VIRTUAL MANUFACTURING) AND MESOSCALE LEVELS (TASK 3.3, TEXTILES VIRTUAL MANUFACTURING). AFTER VIRTUAL MANUFACTURING, MODELS ARE VIRTUALLY TESTED TO ESTABLISH MECHANICAL PERFORMANCE. THIS WORK WILL BUILD A CORRELATION BETWEEN PROCESSING PARAMETERS, MICROSTRUCTURE, AND MECHANICAL PERFORMANCE IN C/C COMPOSITES TO ENHANCE PERFORMANCE, ENABLE PROCESS OPTIMIZATION, AND NEW MATERIAL DISCOVERY TO ESTABLISH U.S. LEADERSHIP IN HYPERSONIC APPLICATIONS. FOR THE INFUSION PROCESS, TWO MULTISCALE APPROACHES WITH INCREASING COMPUTATIONAL COMPLEXITY WILL ESTABLISH THE COMPOSITE CONFIGURATION BEFORE CURING AND PYROLYSIS. THE HIGHER FIDELITY FLOW MODEL (HFM) IS BASED ON THE SOLUTION OF THE CAHN-HILLARD PHASE FIELD AND STOKES EQUATIONS AT THE PORE SCALE. IT ACCOUNTS FOR THE MOMENTUM EXCHANGE BETWEEN FLUID PHASES AND THE HYSTERESIS EFFECT STEMMING FROM THE SATURATIONDEPENDENT CAPILLARY PRESSURE. GATED RECURRENT UNITS (GRUS) NEURAL NETWORKS ENABLE THE EFFICIENT MODELING OF COMPLEX MICROSTRUCTURES, INCLUDING PYROLYSIS-INDUCED VOIDS. HFM WILL BE USED AT THE MICROSCALE TO ESTABLISH THE COMPUTATIONAL SPEED VS. ACCURACY TRADE-OFF MODELING HIGHER LENGTH SCALES. THE LOWER FIDELITY FLOW SIMULATES THE RESIN FLOW WITHIN THE INTER-TOW REGION USING THE NAVIER-STOKES EQUATIONS WHILE THE INTRATOW AREA IS CHARACTERIZED BY UNSATURATED BRINKMAN EQUATIONS, WITH THE SATURATION AND CAPILLARY PRESSURE EFFECTS ACCOUNTED FOR USING GEOMETRICAL TOW IDEALIZATIONS. LFM WILL ENABLE THE MODELING OF LARGER VOLUME ELEMENTS AND TEXTILE COMPOSITES. USING SUB-MICRO-CT IMAGES TAKEN OF THE INITIAL INFILTRATION (TASK 4), THESE SIMULATIONS WILL BE USED TO ESTABLISH PRESSURE-TEMPERATURE-FLOW RELATIONSHIPS TO OPTIMIZE THE PROCESSING CONDITIONS FOR USE IN TASK 4. CONVERGED RVES WILL BE ESTABLISHED TO DETERMINE THE MINIMUM REPRESENTATIVE VOLUME OF MATERIAL NEEDED TO ACCURATELY PREDICT RESIDUAL STRESS BUILD-UP ACCOUNTING FOR RELEVANT MICROSTRUCTURAL FEATURES, INCLUDING VOIDS, MATRIX, AND FIBER PHASES. THE MINI COMPOSITES WILL BE EXPERIMENTALLY MANUFACTURED AND TESTED TO VALIDATE THE HIGH-FIDELITY MODELS, WHICH WILL BE USED TO OPTIMIZE PROCESSING PARAMETERS. RVE RESULTS WILL ALSO BE USED TO VIRTUALLY CHARACTERIZE THE THERMOMECHANICAL PROPERTIES OF THE TEXTILE TOWS TO ENABLE COMPUTATIONALLY EFFICIENT MODELING OF COMPOSITES AT THE MESOSCALE, INCLUDING DIFFERENT TEXTILE ARCHITECTURES AS A FUNCTION OF PROCESSING. IN EACH PIP CYCLE, THE PYROLYSIS MODULE INFORMS THE INFILTRATION MODULE OF NEW MESO AND MICRO GEOMETRIES THAT NEEDS TO BE INFILTRATED. IN TURN, THE INFILTRATION MODULE BASED ON THE LFM WILL SOLVE THE STOKES EQUATIONS FOR THE INTER-TOW REGION COUPLED WITH THE UNSATURATED BRINKMAN EQUATIONS FOR THE INTRA-TOW REGION TO INFORM THE PYROLYSIS MODULE OF THE NEW PRECERAMIC GEOMETRY THAT NEEDS TO BE PYROLYZED. PROF. MAIARU WILL LEAD THE EXECUTION OF TASK 3 AND ITS COORDINATION WITH TASKS 2 AND 4. PROF. FISH WILL LEAD THE IMPLEMENTATION OF THE FLOW SIMULATION WITHIN THE PROCESS MODELING FRAMEWORK. THE TEAM WILL SUPERVISE TWO STUDENTS, ORGANIZE INTERNAL GROUP MEETINGS TO COORDINATE THE PRO
